cool man, lots of work. make sure you use a good sword though, you can probably find a decent one at a cheap imports store or a swap meet.
can your buddy really see good enough to make cuts while wearing that welding mask?

Nice job. I've been working on the Pirate outfit for 3 years now. Last years my wife helped tremendously by helping sew the pirate coat together. This year I got the baderic and real sword. Now all that is left is to get a real pirate shirt, not one of the cheapies they sell on line, but one of thicker good quality fabric. Here is a picture from last year.

Incidentally, (and totally irrellevant,) the film "The Last Samurai" was filmed mainly right here in Taranaki, our province of New Zealand.
The mountain in the film is the one that's in my backyard too.
